When a chiller compressor needs opening up
The compressor is the most expensive single component in a chiller and the one whose failure takes the whole plant with it. On a centrifugal machine the cost of an unplanned failure is rarely just the repair — it is the cooling the building loses while the machine is out.
Most compressors give warning before they fail. Bearing temperatures drift up, vibration changes character, oil analysis starts returning wear metals, insulation resistance falls. The decision worth getting right is whether what you are seeing is a single fault to repair or general wear to overhaul — and that decision is made from evidence, not from a price list.
We diagnose first, then scope. Until a machine is open, any quotation is an estimate, and we would rather say so up front than revise it afterwards.
Repair, overhaul, reconditioning, rebuild, remanufacturing
These five words are used loosely across the industry, and quotes that look comparable often are not. This is what they should mean, and what to pin down before you accept one.
Repair
A targeted fix for a known fault — a failed motor winding, a leaking seal, a damaged sensor. The compressor is opened only as far as the fault requires. Fastest route back to service, and the right call when the fault is understood and the rest of the machine is sound.
Overhaul
A planned strip-down, inspection and reassembly. Wear parts are replaced, running surfaces and clearances are checked, and the machine goes back with a known condition rather than an assumed one. This is what most people mean when they ask for a compressor service on a machine that is still running but is due.
Reconditioning
Overhaul plus restoration of worn components rather than replacement — machining, re-metalling of bearings, rotor cleaning and balancing. Chosen when replacement parts are long-lead, discontinued, or disproportionately expensive against the remaining life of the plant.
Rebuild
Used loosely, usually to mean a heavy overhaul in which most wear components are replaced at once. Worth pinning down in writing before accepting a quote, because the word covers very different amounts of work depending on who is using it.
Remanufacturing
Strictly, a factory process that returns a unit to a defined build standard with a new serial identity, normally done by the OEM or a licensed remanufacturer. If a supplier offers remanufacturing, ask which standard the unit is being returned to and who certifies it — the term is often used when overhaul is what is actually being performed.
What the work covers
Inspection and fault diagnosis
Establishing what is actually wrong before anything is opened: running data, vibration and noise, oil condition and analysis history, motor insulation readings, and the plant's own trip and alarm record.
Strip-down and condition assessment
Controlled dismantling with components logged and assessed. This is the point at which an honest scope of work can be written, because until the machine is open the quote is an estimate.
Motor rewinding and electrical repair
Rewinding of compressor motors, terminal and lead repairs, insulation testing, and correction of the starter and protection scheme that allowed the failure where that is a contributing cause.
Bearing and rotating assembly work
Bearing replacement or restoration, shaft and impeller inspection, and balancing of the rotating assembly. On magnetic-bearing machines the bearing system is a controls problem as much as a mechanical one and is assessed accordingly.
Seals, gaskets and pressure integrity
Replacement of seals and gaskets disturbed during the strip-down, followed by pressure testing, evacuation and gas charging before the machine is returned to service.
Reassembly, alignment and commissioning
Reassembly to the manufacturer's figures, alignment, oil charge, and staged run-up with readings taken and handed over so the plant has a baseline to measure future drift against.
Controls and protection review
Checking that the safety chain which should have caught the failure is working: LP and HP protection, oil pressure differential, motor protection and the interlocks around them.
Signs a compressor is due
None of these is conclusive on its own. Two or three together, on a machine with hours behind it, usually are.
- Rising bearing temperatures or vibration on a machine that used to run smoothly.
- Oil analysis showing wear metals, moisture or acid trending upward between services.
- Falling motor insulation resistance, or a winding failure on one phase.
- Surge on a centrifugal machine at loads where it previously ran stable, once control and condenser causes have been ruled out.
- Repeated safety trips whose root cause traces back to the compressor rather than to the water or air side.
- A planned major service interval reached on a machine the business cannot afford to lose unexpectedly.
Where the symptom is a repeated safety trip, the cause is often not the compressor at all. We work through the water and air side and the pressure protection settings before recommending a strip-down.
What we need to quote
The more of this you can send, the closer the first number will be to the final one.
- Make, model and serial number — for example a York YK, YMC2 or CYK, a Trane centrifugal or Turbocor machine, or a Carrier 19XR or 19DV.
- Refrigerant and approximate capacity.
- What the machine is doing now: symptoms, trip history, and whether it is still running.
- Recent oil analysis, vibration readings or service reports if you have them.
- Site location and access — plant room level, rigging route, and whether the machine can be worked on in place.
- Whether the plant can be taken offline, and for how long.

An overhaul makes sense when wear is general rather than local — rising vibration or bearing temperatures, wear metals in the oil, falling insulation resistance — or when the machine has reached a major service interval and an unplanned failure would be more disruptive than a planned outage.
Can a centrifugal chiller compressor be overhauled on site?▼
It depends on the machine, the plant room and the scope. Diagnosis, electrical work and some mechanical work are routinely done in place. A full strip-down may require removal, depending on access, rigging route and the condition found once the machine is open. We assess this before quoting rather than after.
Do you rewind chiller compressor motors?▼
Yes. Compressor rewinding and motor repair is part of our chiller service work, alongside mechanical repairs, electrical rectification, pressure testing and gas charging. Where a winding has failed we also look at the starter and protection scheme, because a motor that failed once will usually fail again if the cause is upstream.
